Decoding Patch Cable Manufacturing: From Injection Molding to Testing

In today's digital era, the patch cable is the “last mile” of data transmission, and its quality directly determines the stability and transmission performance of the entire network system. A seemingly ordinary network cable actually embodies a sophisticated manufacturing process and a strict quality control system. This article takes you inside the patch cable production workshop to reveal the complete manufacturing flow from raw materials to finished products.

1. Raw Material Selection: Great Cables Start with Great Materials

The core raw materials of a patch cable include:

  • Conductor: High-purity oxygen-free copper (OFC) with purity ≥99.95%, ensuring low-loss transmission
  • Insulation: HDPE foam insulation layer with low dielectric constant and excellent electrical performance
  • Jacket: PVC or LSZH materials, meeting flame-retardant and environmental requirements
  • RJ45 Plug: Phosphor bronze gold-plated contacts with 50µ" plating thickness, ensuring a long insertion/withdrawal life

2. Cable Processing: Precision Determines Quality

2.1 Cable Cutting

Cables are precisely cut to the required length with a tolerance within ±5mm. Fully automatic cutting machines can produce tens of thousands of cables per day.

2.2 Stripping

The outer jacket is stripped to expose the 4 twisted pairs, with a strip length of 25~30mm, without damaging the internal insulation layer or conductors.

2.3 Pair Management / Pair Separation

Wire sequence per the T568B standard: orange-white—orange—green-white—blue—blue-white—green—brown-white—brown. Wire sequence accuracy directly determines the usability of a patch cable and is a key quality control checkpoint.

3. Termination Process: Precision Operation to the Last Millimeter

The 8 conductors are neatly trimmed to about 14mm, inserted into the corresponding slots of the RJ45 plug, and crimped with a dedicated crimping tool. The terminal blades pierce the insulation to form electrical connections with the conductors, and the latch secures the cable to prevent loosening.

Quality crimping standards:

  • All 8 conductors fully seated, with no misaligned or short-stroked terminals
  • Firm crimp points, tensile test ≥ 50N
  • Contact resistance ≤ 20mΩ

4. Injection Molding: Giving the Patch Cable Its “Armor”

The injection molding process wraps the rear of the RJ45 plug with a protective boot, which improves the appearance and provides strain relief.

4.1 Injection Molding Process Flow

  1. Mold preparation: Place the semi-finished cable into the dedicated mold
  2. Mold closing: Precisely close the mold so that the cable is positioned accurately without deviation
  3. Injection: Inject PVC/TPU material at 160~190°C
  4. Holding & cooling: Hold pressure and cool to set the shape, ensuring uniform density
  5. Demolding: Open the mold to remove the finished product and trim the sprue residue

4.2 Key Quality Points of Injection Molding

  • No flash: High mold closing precision, no overflow flash or burrs
  • No bubbles: Materials fully dried and process parameters optimized
  • Smooth surface: Molds polished regularly, temperature controlled precisely
  • Consistent color: Stable masterbatch ratio, no color difference between batches

Jacket colors are differentiated by specification: orange (Cat6), blue (Cat6a), gray (Cat5e), and yellow (Cat7). Custom colors are also available.

5. Testing & Quality Control: No Defective Cable Leaves the Factory

5.1 Continuity Test (100% Full Inspection)

Automated continuity testers verify the connectivity of all 8 conductors and the correctness of the wire sequence. Open circuits, short circuits, and mis-sequenced cables are rejected immediately.

5.2 Electrical Performance Test

Sampling tests are performed in accordance with the TIA-568 standard using a Fluke DSX tester:

Test Item

Cat5e Requirement

Cat6 Requirement

Near-End Crosstalk (NEXT)

≥ 30.1 dB

≥ 39.9 dB

Power Sum Near-End Crosstalk (PS NEXT)

≥ 27.1 dB

≥ 37.1 dB

Insertion Loss (Attenuation)

≤ 24.0 dB

≤ 21.7 dB

Return Loss (RL)

≥ 10.0 dB

≥ 12.0 dB

Characteristic Impedance

100±15 Ω

100±15 Ω

5.3 Physical & Reliability Testing

  • Tensile test: Tensile force ≥ 50N
  • Insertion/withdrawal life: ≥ 750 insertions/withdrawals with good contact maintained
  • Reliability: -20~+60°C thermal cycling, salt spray, and UL94 V-0 flame retardancy

6. Packaging & Shipping

Qualified products are sorted by specification and individually packed in PE bags with labels (model, length, batch number). Customized packaging solutions are supported.
